Electrical & Avionics system integration

Electrical & Avionics system integration

Pilot adjusting controls in an aircraft cockpit.

Aircraft electrical wire harness design is the process of engineering the bundled wires, cables, and connectors that transmit power and data throughout an aircraft. Acting as the central nervous system, it maps out precise routes, ensures signal integrity, and protects systems. The design process requires highly specialized engineering principles to guarantee safety, reliability, and airworthiness.

Our EWIS engineering is performed in accordance with internationally recognized aerospace standards and regulatory requirements to ensure airworthiness and safety. These include industry standards such as SAE AS50881.

Our expertise engineering team must carefully calculate wire gauges to minimize weight while supporting necessary current loads. Our engineering process ensures the shortest feasible routing path. Our EWIS design engineers ensure proper segregation of EMI/EMC-shielded signal wiring from high-voltage power cables, preventing electromagnetic interference, preserving signal integrity, and meeting aerospace certification requirements. Designers specify aerospace grade connectors, terminals, and materials that meet strict regulatory and military specifications (Mil-Spec) for durability.

Aircraft wire harness assemblies are among the most safety-critical components in an aircraft's Electrical Wiring Interconnection System (EWIS). They distribute electrical power, control signals, and data between avionics, flight controls, propulsion systems, communication equipment, navigation systems, landing gear, environmental control systems, and mission-critical electronics. Every wire harness must be manufactured with absolute precision, ensuring reliable performance under demanding aerospace operating conditions.

At Amigoo Aerospace, we provide aircraft wire harness assembly manufacturing services for civil aviation, defense, helicopters, UAVs, eVTOL, Advanced Air Mobility (AAM), and next-generation aerospace platforms. Our manufacturing capabilities combine engineering excellence, process control, skilled technicians, and rigorous quality assurance to deliver production ready harness assemblies that meet the highest aerospace standards. Every wire harness is manufactured through a controlled and fully traceable process designed to ensure consistency, repeatability, and compliance with customer specifications.

Manufacturing begins with a comprehensive review of engineering drawings, wiring diagrams, harness layouts, Bills of Materials (BOM), process specifications, and customer requirements. Manufacturing work instructions, tooling requirements, inspection plans, and process documentation are prepared before production begins.

Only approved aerospace grade materials are used throughout the manufacturing process. Each incoming component is verified for part number, revision status, certification, and traceability before release to production. Quality is built into every stage of the manufacturing process through in-process inspections and final acceptance verification.

All manufacturing records are maintained to provide complete product traceability throughout the production lifecycle.

Ground Testing

Ground Testing

Ground Testing

Electrical and avionics system must undergo a series of rigorous ground tests to verify the integrity of the wiring installation, electrical safety, and functional performance of integrated aircraft systems.

At Amigoo Aerospace, we provide comprehensive Aircraft Ground Testing and EWIS Verification Services to ensure that electrical systems perform exactly as intended.

Functional testing verifies that integrated aircraft systems operate according to design requirements under normal operating conditions. Each electrical subsystem is tested to confirm correct communication, control logic, sensor inputs, actuator responses, cockpit indications, and equipment functionality.

Power-on testing confirms the safe energization of aircraft electrical systems following installation. Engineers verify voltage levels, power distribution, circuit protection, load performance, and equipment initialization while monitoring for abnormal current draw, wiring faults, or unexpected system behavior.

Continuity testing verifies that every electrical conductor is correctly connected between source and destination without open circuits, cross connections, or incorrect pin assignments. This process confirms that the installed wire harness matches the approved electrical design documentation before system energization.

Insulation Resistance (IR) testing validates the electrical insulation between conductors and between conductors and aircraft structure. This test identifies insulation damage, contamination, moisture ingress, or installation defects that could lead to leakage currents, electrical shorts, or premature equipment failure.

Every testing activity is performed using calibrated equipment, approved procedures, and documented acceptance criteria. Our quality management process ensures complete traceability from installation through final system acceptance. All test results are reviewed, documented, and maintained as part of the aircraft quality records.

An aircraft's Electrical Wiring Interconnection System (EWIS) requires continuous engineering support throughout its operational life. As aircraft age, wiring systems are subjected to vibration, thermal cycling, environmental exposure, maintenance activities, and system modifications that can affect their reliability and performance. In addition, airlines, military operators, and maintenance organizations continually upgrade aircraft with new avionics, communication systems, mission equipment, cabin enhancements, and regulatory modifications.

Amigoo Aerospace provides comprehensive EWIS Aftermarket Support Services to help operators, OEMs, Tier-1 suppliers, and MRO organizations maintain safe, reliable, and airworthy electrical systems throughout the aircraft lifecycle. Our engineering expertise ensures that every modification, repair, and replacement is performed with full consideration of aircraft safety, maintainability, configuration control, and regulatory compliance. We develop complete EWIS modification packages, including wiring diagrams, harness design, installation drawings, routing updates, and verification documentation.

When original design data is unavailable or components become obsolete, our engineers perform reverse engineering and redesign of existing wire harnesses using modern engineering tools, ensuring compatibility with current aircraft configurations and manufacturing standards.

Accurate technical documentation is essential for maintaining configuration control throughout an aircraft's service life. We support drawing updates, wiring manuals, installation documentation, engineering change management, and revision control to ensure complete traceability and regulatory compliance.
